2000 Dodge Intrepid brake booster is rusting-can't find wat

First, keep in mind, even if you lose power assist, you will still have brakes. You will have to push much harder to make them work.

As far as the rust, is that the actual mileage (19K)? If that is correct, let me know if the car sits in a garage or outside.

The mileage is correct 20K & the car is kept outside. Seems like water is getting in there & no one know why. New brake booster was replaced in 2008 (november) & 2009 (november), water turned to ice. And maybe the brakes assist should have worked but there were no brakes at all. Thanks for the input so far, hope you can solve this for me & my mechanic.

When you lost brakes, did the pedal go to the floor?

Brakes gave away completely, down to the floor. Luckily I was in my parking spot and not on the road. When I went from "park" to "drive" took my foot off the brakes, the car lunged forward, I threw it into "park", it stopped, put the car in "reverse" to put back into the parking spot, it lunged backward and did "reverse" again and the car stopped. Had to have it towed to garage (both times).

If they went to the floor, it sounds like the master cylender and not the booster. The only thing that the booster would cause is a loss of power assist.

That doesn't make sense to me. The booster is nothing more than a vacuum chamber that assists when you press the brakes. If it is bad, the brake pedal gets hard to push. If the pedal went to the floor, there is either a leak or bad master cylender.

The problem is that water is accumulating in the brake booster causing the accumulation to turn to ice which caused loss of brakes. Both occurances happened in November. The second time, caulking was applied around the windshield, thinking the water may be coming from there. As of today, everything is working fine but come November or when we get the first drop in temperature, will this water accumulation turn to ice again? Where is the water coming from? I understand my mechanic's friend at the local Dodge dealership doesn't know the answer either.

After 30 years, I don't say this often, but I'm at a loss. There is vacuum from the engine, so water can't be coming from there. The booster is sealed, so there shouldn't be any leaks that would allow water to get into it.

Welcome to the "head scratchers club". All I can do is wait for the other shoe to fall in November, see what happens, if I'm going to have the same $500/600 problem again.
